Have you forgot to put the shim under the gear cluster i wonder resulting in the 4th gear rubbing on the casing, easily done.

Checked for selector catching as per stickys book - No evidence, and gears all correct way round again as per stickys - cheers

Check the end plate studs are not to long and rubbing on chain?

Interested to hear the outcome, still sounds to me like a tightly meshed gear as the noise is not constant but seems to go in 'waves'.

Hope you got it sorted whatever it was.

Anything??? I'm in the process of rebuilding my gearbox and would be handy to know what your issue was in case I build it into mine..

hi sorry for long absence - been away 0n holidays - basically stripped right down again (inc RR wheel) clutch out, gears out selectors etc etc - rebuilt and re- shimmed and everything is fine - I think the rear wheel may have not been tightened up to correct torque which in turn was effecting all clearances.
