That cylinder is too big so prob be better to replace with another + original piston. Also run it through original carburettor and air box.

The oversize threads need to be welded up and then drill and re tapped.

The drive side screws - I would heat up the casing then use an impact driver. Don't be too worried about over heating, it needs to be quite a high temp to aide removal.

I have an original barrel (may have a fin broken) + a NOS piston available if you decide to go down the original route.

All the threads are okay. Dowel holes are the issue.

Anyway, courtesy of Cam Lam, I have another barrel bored to 63.20 and a decent condition 175 head. The cylinder has one fin missing alongside the exhaust port but, as you can see from the pictures below (the Cam lam barrel is to the right), it is in good condition. The exhaust studs have been timeserted but appear to have been well done.

I have ordered a 64.0 Suzuki TS185ER piston too.

Looks good. The last TV175 cylinder I had Mick Abbey tune it, but I’ve not installed it yet. If you can get hold of the SL cylinder, the rarer185 ones that were based on the TV175 but sleeved iron into alloy, cheap on eBay, they can be worked on, and they do run cooler than the original TV175 cylinders. With a slight hone the standard 64mm Suzuki piston went straight in. Again, Mick Abbey sorted it out. I was on my standard TV175 today, and as mentioned earlier that Pacemaker gearbox running 46x17 absolutely transforms it, and I would highly recommend a 5 final drive ratio.

Probably way too late Paul but I have a Mugello 186 barrel and head you are welcome to, would need a replate or sleeving.
A mixture of Automatic Transmission Fluid (ACF) and Acetone is an excellent penetrant but alternated with heat cycles

Years back, I had an SR175 bored out to 64 and tuned by MB. With an underkickstart Fresco and a TM24 Mikuni, it was a joy to ride. I can’t recall the gearing but it took me to lots of rallies and I have no recollection of any issues getting up hills. I still regret selling that engine.

I do remember that the steel lining of those barrels wore out pretty quickly though.

In this case and as I am a lover of the standard S3 TV175 engine, I want to keep the engine almost standard. Comparing the quality of a modern Japanese thin ring piston to an original TV piston convinced me to change the piston though. Gearing, I am going to start with the standard Tv175/Sx200 gearbox with 48/15 sprockets and a final drive ratio of just over 5. The exhaust. I have always wanted to try the Casa Clubman but they are double the price of an AF Clubman and, as far as I can see, no one sells them over here. Carb, just the SH1/20 through the airbox.

The barrel, head and piston are on their way to Chiselspeed, as I type.

Thanks for the offer, mate. The porting of the Mugello is a bit too wild for me though. The cooling effect of the head would have been useful had I used the other barrel bored to 65.75 or 66 though :)

Thinking of trying a Mikuni TM24 on this engine. You can see that I have taken a dremel to the carb to ensure that the usual MB inlet rubbers fit snuggly. Whilst I’d like to use a flange type inlet manifold, I am unsure whether the Gori one here will fit without significant work.

Top end is back and I am glad to find that the Gori inlet manifold will fit with a small amount of dressing to keep it away from the 6th fin from the base.

Just a rebore and head reprofiling to the Suzuki piston. They also made me a new crank, a 58/116 in the end.
