Hi, guess I am not the first to do this..allen key in and the screw/head rounded off..advise now on how to remove welcomed..i need the threads intact to use rear hub puller so hoping to find a way to get the crew out ideally vs sawing/grinding off/drilling out..hub is new too and seems like a good one so keen to keep it

As stated mole grips sounds like best option( could always grind small flats on side of cap head to give grips more purchase).

Mole grips would be first but if not get a friendly welder to weld an allen key onto the bolt....

Try making a hacksaw cut so you can use an impact driver with a screwdriver bit.

I would carefully grind it back to the large washer, pull off the washer and spay with WD40. It may come out by finger and thumb or grips. If all else fails I have a spare SIL GP 200 Hub that you can have for price of the post. Just needs rubbing down and spraying. Don't be frightened off it :o

Cut the head off. Remove plate. Molegrips. If necessary take hub off (if it will) and then you have lots of space to work on it.

I just did similar (successfully) recently when stripping a motor and finding that allen key countersunks had been used on the driveside plate and one was stripped, even before me trying to remove it, suggesting someone had either stripped it fitting or previously had a go but didn't get it out. I n this case I managed to go in through the casing mouth / base gasket area with a small cutting disc in a dremel, holding it steady and accurately cutting a straight slot down into the countersunk head. I then offered up a good fitting slot head screwdriver and it came out easily.

In your case I would probably try the molegrip approach first, then go for the cut slot second.

I've removed rounded out hex head screws by hammering in a suitably sized Tory head bit and using that to turn the screw out.
